Case IH 19738 – Engine Control Unit (ECU / ECM): Maximum rail pressure exceeded (second stage)
Issue description
Severe overpressure condition where the actual fuel pressure in the common rail has spiked significantly above the ECU's commanded setpoint, reaching a critical "second stage" limit. This is usually caused by a fuel metering unit that is stuck open, a blocked fuel return line, or a shorted sensor.

Check the cause
Connect an Electronic Service Tool (EST) and compare the 'Desired Fuel Rail Pressure' to the 'Actual Fuel Rail Pressure'
Inspect the wiring harness to the Fuel Rail Pressure Sensor and the Fuel Metering Unit for chafed wires, open circuits, or shorts to battery/ground
Check the fuel return lines back to the tank for kinks, restrictions, or blockages
Check the mechanical Pressure Relief Valve (PRV) on the fuel rail to see if it has popped open
Repair steps
Verify the Sensor
If live data shows maximum pressure but the engine isn't knocking or running harshly, verify the rail pressure sensor isn't shorted and reporting a false high.
Clear Return Lines
If any blockages are found in the fuel return lines during the diagnostic checks, clear them and retest.
Replace the Fuel Metering Unit
If the wiring is intact and return lines are clear, the Fuel Metering Unit (FCA/M-Prop) is mechanically stuck open. Remove the faulty metering unit from the high-pressure fuel pump and install a new one.
Replace the Pressure Relief Valve (PRV)
Remove the old PRV from the fuel rail and torque the new one to OEM spec. Once a PRV pops under extreme pressure, the internal spring weakens and it rarely reseals properly.
Clear and Test
Clear the fault codes using the EST. Prime the fuel system, start the engine, and run the machine under load to verify that actual rail pressure tracks closely with desired rail pressure.
