Case IH 2555 – Engine Control Module (ECM) / ENG: Intake Air Heater 1 Circuit Voltage too high

Issue description

The engine's computer detects that the voltage on the intake air heater (grid heater) circuit is higher than the expected operating range. This typically indicates a short circuit to a high-voltage source, a stuck/shorted intake air heater relay, or an open circuit/high resistance in the heater element or its high-amperage wiring.

Check the cause

  1. Scan Tool Verification: Check for other active fault codes. If there are broader ECM or voltage codes, resolve those first before condemning the heater circuit.

  2. Relay Testing: Use a multimeter to check the intake air heater relay (grid heater relay). A common cause for this code is a relay that is stuck closed, providing constant voltage to the heater element, or internally shorted.

  3. Wiring Inspection: Inspect the ECM harness, the high-amperage wiring, and connectors for melting, chafing, or corrosion. Check for moisture in the connectors, which can cause voltage irregularities.

  4. Element Resistance: Measure the resistance of the intake air heater element to ensure it is not open or exhibiting unusually high resistance.

  5. Voltage Drop Test: With the system active (engine cold start), verify the voltage at the heater element. It should drop to around 10-11 volts when the heater is cycling. If it remains at full battery voltage or higher unexpectedly, the circuit is shorted to a high source.

Repair steps

  1. Disconnect Power

    Disconnect the negative battery cables to prevent shock or accidental shorts while working on the high-amperage starting system.

  2. Inspect and Clean Connectors

    Disconnect the wiring harness at the intake air heater and the relay. Inspect for moisture or melted pins. Dry the connectors thoroughly using an approved electronic contact cleaner.

  3. Replace the Relay (If Faulty)

    If diagnostic tests show the relay is stuck closed or internally shorted, unbolt the high-amperage cables and the control wires from the relay. Install the new relay and torque the retaining nuts to the manufacturer's specification.

  4. Replace the Heater Element (If Faulty)

    If the grid heater element is damaged or tests open, remove the intake horn/manifold cover, extract the old heater element, clean the gasket mating surfaces, and install the new heater element with new gaskets.

  5. Reassemble and Reconnect

    Reattach all heavy-gauge wiring and harness connectors. Reconnect the battery cables.

  6. Clear Codes and Test

    Connect a scan tool, clear the 2555 fault code, and perform a powertrain verification test by cycling the key and starting the engine from cold to ensure the heater cycles properly and the code does not return.
