Case IH 3402 – Engine Controller (Engine ECU / EDC - Electronic Diesel Control): Rail Fuel Pressure Too High - Maximum Rail Pressure Exceeded
Issue description
Actual fuel pressure inside the common rail has exceeded the maximum safe limit or the target pressure commanded by the engine's control system. This over-pressure condition can lead to engine knocking, component damage, or the engine shutting down/limiting fueling to protect itself.

Check the cause
Monitor Live Data: Use a diagnostic service tool to compare the 'Commanded/Desired Rail Pressure' against the 'Actual Rail Pressure.'
Check the Fuel Metering Unit (M-Prop / FCA): The High Pressure Flow Regulator (M-Prop) on the high-pressure pump regulates the amount of fuel entering the pump. If it is sticky, stuck, or slow to respond, it can over-fuel the rail. Unplugging it usually defaults the pump to maximum pressure; if the engine behavior changes predictably, the wiring is likely intact, pointing to a mechanical stick in the valve.
Inspect the Fuel Pressure Relief Valve (PRV): Located on the fuel rail, this valve is designed to open and bleed off excess pressure. If it is mechanically stuck closed, pressure will spike and trigger code 3402.
Test the Rail Pressure Sensor & Wiring: Ensure the sensor is not sending a false 'high' voltage reading to the ECU due to a short circuit to power or a faulty sensor.
Check Fuel Return Lines: Ensure the fuel return lines back to the tank are not restricted, kinked, or clogged, which can cause pressure to back up into the system.
Repair steps
Clean the Area
Thoroughly clean the high-pressure pump, fuel rail, and surrounding areas. Microscopic contamination can destroy common rail components.
Wiring Repair (If Applicable)
If diagnostic checks revealed a short or open circuit in the harness leading to the M-Prop or Rail Pressure Sensor, repair the wiring and clear the codes.
Replace the Fuel Metering Unit (M-Prop)
If the M-Prop is diagnosed as sticky/faulty, disconnect its electrical connector. Remove the mounting screws securing it to the CP3 high-pressure fuel pump. Lubricate the O-rings on the new M-Prop with clean diesel fuel and install it.
Replace the Fuel Pressure Relief Valve
If the M-Prop is functioning properly but the system still cannot relieve pressure, the relief valve on the rail is likely stuck closed. Unthread the old relief valve from the common rail and install the new one to factory torque specifications.
Reassemble and Test
Reconnect all fuel lines and electrical connectors. Prime the fuel system using clean, filtered fuel.
Clear Codes
Use a diagnostic tool to clear fault code 3402 and run the engine. Monitor the live rail pressure to ensure it now matches the commanded pressure.
