Case IH 3805 – Engine Control Unit (ECU) / Electronic Diesel Control (EDC): Rail pressure sensor : maximum rail pressure exceeded.

Issue description

The fuel pressure within the high-pressure common rail has exceeded the maximum allowable safety limit programmed into the engine control software. When this occurs, the system will typically force the pressure relief valve (PRV) open to protect the engine, limiting engine RPM and fuel delivery.

Check the cause

  1. Verify if the fault is currently active using the Electronic Service Tool (EST).

  2. Check the ECU for the appropriate software version and re-flash if necessary, as outdated software can sometimes cause false overpressure readings.

  3. Visually inspect the relevant wiring harnesses and the rail pressure sensor connector for damage, bent or dislocated pins, corroded terminals, or broken wires.

  4. Disconnect the rail pressure sensor and perform resistance checks between its pins (approximately 14 MΩ between pins 1 and 2, and 23 KΩ between pins 1 and 3).

  5. Check the voltage between the Fuel Pressure Sensor connector pin 3 (power) and ground to ensure the sensor is receiving the correct 5V reference voltage from the ECU.

  6. Check if the mechanical fuel pressure relief valve was forced open, as this often triggers a secondary code like 3105 or DTC F245.

Repair steps

  1. Preparation

    Ensure the machine is turned off, the battery is disconnected, and the engine has completely cooled down. High-pressure fuel systems are dangerous when hot and pressurized.

  2. Wiring Repair

    If the diagnostic checks revealed a short or open circuit in the harness, repair or replace the damaged wiring section.

  3. Sensor Replacement

    If the wiring is sound but the sensor failed the resistance/voltage tests, the sensor must be replaced. Locate the fuel rail pressure sensor on the common rail. Thoroughly clean the area around the sensor to prevent dirt from entering the open fuel rail. Carefully unscrew and remove the old sensor. Install the new sensor and tighten it to the exact OEM torque specifications.

  4. Reassembly and Testing

    Reconnect the sensor wiring harness.

  5. Clear Codes

    Reconnect the battery and use the EST to clear the 3805 fault code.

  6. Operational Test

    Start the engine. Check the sensor fitting for any fuel leaks. Verify that the engine runs smoothly and that the fault code does not return under load.
