Case IH 3809 – CNH EDC: Fuel Metering Unit : maximum rail pressure exceeded - overrun detection

Issue description

The fuel rail pressure has spiked above the maximum allowable safety limit during an engine overrun condition. The Fuel Metering Unit (FMU) is a normally open electronic solenoid that regulates fuel entering the high-pressure pump. If it mechanically sticks open, fails to restrict flow, or loses its electrical signal from the ECU, the pump defaults to delivering maximum fuel volume, causing a severe pressure spike in the common rail.

Check the cause

  1. Inspect the wiring harness and connector at the Fuel Metering Unit for broken wires, corrosion, or a loose connection (loss of signal causes the FMU to default fully open)

  2. Check the fuel return lines from the common rail pressure relief valve and high-pressure pump for kinks, blockages, or restrictions

  3. Verify lift pump pressure by installing a clear test line with a pressure gauge at the high-pressure pump inlet to check for air ingress or excessive low-pressure supply

  4. Use a diagnostic scanner to monitor Rail Pressure Actual versus Rail Pressure Setpoint during overrun to see if the FMU is mechanically stuck or electrically failing

Repair steps

  1. Preparation

    Turn off the battery disconnect switch. Thoroughly clean the exterior of the high-pressure fuel pump (Bosch CP3) and the surrounding area with brake cleaner to prevent any dirt from entering the fuel system.

  2. Disconnect Wiring

    Unplug the electrical connector from the Fuel Metering Unit located on the back/side of the high-pressure fuel pump.

  3. Remove the FMU

    Remove the Torx or Allen mounting screws securing the Fuel Metering Unit to the pump housing.

  4. Extraction

    Carefully pull the Fuel Metering Unit straight out of the pump housing. Discard the old unit and its O-rings. Do not attempt to clean and reuse a sticking FMU.

  5. Lubricate

    Coat the O-rings on the new Fuel Metering Unit with clean diesel fuel to prevent tearing during installation.

  6. Installation

    Gently push the new FMU into the pump housing until it seats flush. Do not force it, as this can pinch the O-rings.

  7. Torque

    Install the mounting screws and tighten them to the OEM torque specification (typically around 7-9 Nm, but refer to your specific engine's manual).

  8. Reassembly

    Reconnect the electrical harness.

  9. Prime and Clear

    Turn the key to the ON position to allow the lift pump to prime the system and purge air. Start the engine, check for leaks, and use a diagnostic tool to clear the 3809 fault code.
