Case IH U42 – Transmission Controller (TCU / Transmission ECU): Synchroniser potentiometer signal is out of range for the 5 position
Issue description
The transmission controller relies on a potentiometer to monitor the physical movement of the transmission synchroniser. When the synchroniser attempts to shift into the 5th gear position, the sensor returns a voltage signal that falls outside of the expected calibrated parameters. This can be caused by an electrical fault (sensor or wiring) or a mechanical issue (the synchroniser is physically stuck).

Check the cause
Use a multimeter/voltmeter to check the synchroniser potentiometer signal voltage to verify if the sensor is sending an out-of-range signal or if the wiring harness has a short/open circuit.
Check if the synchroniser potentiometer has been painted over during factory production, as paint ingress can cause grounding issues or restrict the sensor's movement.
Inspect the synchroniser potentiometer and its wiring connector for physical damage, bent pins, or corrosion.
Determine if the synchroniser assembly is mechanically very tight or sticky. If the electrical signal tests OK, the fault is likely mechanical binding preventing the synchroniser from reaching the 5 position.
Repair steps
Inspect and Clean
Locate the synchroniser potentiometer on the transmission housing. Disconnect the wiring harness and inspect the pins. Clean any corrosion or factory paint that may be interfering with the sensor or its ground.
Attempt Calibration
If the electrical signal is verified as OK but the code persists, run the tractor's automated transmission calibration procedure (often accessed via the H-Menu on the instrument cluster) to cycle the valves and potentially free up a sticky synchroniser.
Replace the Potentiometer
If the potentiometer is physically damaged, painted through, or fails the voltmeter sweep test (showing dead spots or out-of-range resistance), replace the synchroniser potentiometer with a new OEM unit.
Mechanical Inspection
If the code remains after calibration or sensor replacement, remove the transmission side cover to access the synchroniser operating piston.
Repair Internal Components
Inspect the seals of the operating cylinder and the mechanical synchroniser assembly. Replace the synchroniser assembly or damaged seals if it is too tight or sticky to move fully into the 5 position.
Final Calibration
After replacing the potentiometer or internal transmission components, perform a full transmission calibration so the TCU can learn the new potentiometer voltage values for all gear positions.
