Deutz-Fahr M208 – Engine ECU (EMR - Electronic Motor Regulator): Rail Pressure Relief Valve: Pressure relief valve triggered

Issue description

The Pressure Relief Valve (PRV) is forced open to bleed excess fuel back into the return system when fuel pressure exceeds the safe upper limit. Repeated openings weaken the valve's internal spring, eventually causing it to leak at normal operating pressures, which leads to hard starting, loss of power, engine derating, or a no-start condition.

Check the cause

  1. Check ECM PRV Counts: Use a diagnostic tool (like Deutz SerDia) to check how many times the PRV has opened to confirm if it has logged counts.

  2. Inspect Fuel Return Lines: Ensure the fuel return lines are not blocked, kinked, or restricted, which can cause severe backpressure.

  3. Check Wiring and Connections: Test the wiring harness for shorts or cable breaks between the Engine ECU and the Fuel Metering Unit (FMU) on the high-pressure pump, as well as the Rail Pressure Sensor.

  4. Verify Sensor Accuracy: Check for a faulty Rail Pressure Sensor giving false high readings to the ECU, or a sticking Fuel Metering Unit causing actual overpressure.

  5. Fuel System Maintenance: Verify that the primary/secondary fuel filters are clean and the water separator has been drained.

Repair steps

  1. Depressurize the system

    Ensure the engine is off and the high-pressure fuel system has completely depressurized before opening any lines.

  2. Clean the area

    Thoroughly clean the fuel rail around the PRV and the pressure sensor to prevent debris from entering the high-pressure fuel system.

  3. Remove components

    Disconnect the return line from the PRV and the electrical connector from the Rail Pressure Sensor. Unthread both components from the fuel rail.

  4. Install new parts

    Install the new PRV and Rail Pressure Sensor. Ensure the new O-rings/seals are properly seated.

  5. Torque to specification

    Torque the new Pressure Relief Valve to 100 Nm and the Rail Pressure Sensor to 80 Nm.

  6. Prime the system

    Turn the key to the ON position to allow the electric lift pump to prime the fuel system and bleed out air.

  7. Clear codes and reset

    Use your diagnostic tool to clear the M208 / SPN 523470 fault codes. Crucial: You must reset the PRV opening counter in the Engine ECU, or the engine may remain in a derated state.

  8. Test run

    Start the engine and monitor the actual vs. commanded rail pressure on your diagnostic tool to ensure the FMU is regulating pressure correctly.
