Iveco 025D – Engine Control Unit (ECU) / Electronic Diesel Control (EDC): Incorrect fuel injection time for Injector cylinder 4

Issue description

The engine control module has detected an anomaly in the fuel delivery timing, duration, or electrical pulse specifically on the 4th cylinder's fuel injector. This is typically caused by a failing injector, a degraded wiring harness, or an internal fault in the ECU's injector driver circuit.

Check the cause

  1. Inspect the wiring connector at injector 4 and trace the loom back to the EDC for chafing or loose pins (a known issue on Iveco Daily models).

  2. Perform a manual leak-off (back-leak) test on all injectors to see if cylinder 4 is returning excessive fuel, indicating internal mechanical wear.

  3. Use an oscilloscope or a multimeter to check the voltage pulse at the injector 4 plug while cranking to verify the ECU's internal injector driver is functioning.

  4. Verify that the high-pressure pump, fuel pressure regulator, and rail pressure sensor are operating within spec, as rail pressure fluctuations can trigger individual cylinder timing faults.

Repair steps

  1. Preparation

    Disconnect the negative battery terminal. Remove the engine acoustic cover and any intake piping obstructing the fuel rail.

  2. Clean the Area

    Thoroughly clean the area around injector 4 to prevent dirt from falling into the cylinder head.

  3. Disconnect Lines

    Unplug the electrical connector from injector 4. Loosen and remove the high-pressure fuel line connecting the fuel rail to the injector. Cap the rail port immediately to prevent contamination.

  4. Remove the Injector

    Remove the injector hold-down clamp bolt. Carefully extract the injector. If it is seized, a specialized slide hammer or hydraulic injector puller may be required.

  5. Clean the Bore

    Clean the injector bore in the cylinder head, ensuring the old copper crush washer is removed and the seating surface is spotless.

  6. Install New Injector

    Fit a new copper crush washer to the new injector. Insert the injector into the bore, fit the hold-down clamp, and torque the bolt to OEM specifications.

  7. Reassembly

    Reconnect the high-pressure fuel line and the electrical connector. Reconnect the battery.

  8. ECU Coding

    You must use a diagnostic scan tool to program the new injector's IMA code (found on the top of the Bosch injector) into the EDC. Failure to code the injector will result in rough running and returning fault codes.

  9. Clear and Test

    Clear the 025D fault code, prime the fuel system, start the engine, and check for leaks.
