Iveco 154 – Engine Control Unit (ECU) / Bosch EDC: Fuel pressure in the rail exceeds the maximum pressure

The actual pressure measured by the fuel rail pressure sensor is significantly higher than the pressure requested by the ECU, which can lead to the engine cutting out or entering limp mode to protect the system from over-pressurization.

   Connect a diagnostic scanner and monitor the Requested Fuel Pressure versus the Actual Fuel Pressure to check for sensor faults

   Inspect the wiring harness and connectors going to the Fuel Rail Pressure Sensor and the Fuel Pressure Regulator for breaks or disconnections

   Check the fuel return lines from the rail and injectors back to the tank for kinks, blockages, or restrictions

   Check the mechanical Pressure Relief Valve (PRV) at the end of the fuel rail to ensure it is functioning and not mechanically jammed

   Verify Sensor Integrity

   With the key on and engine off, check the rail pressure reading. It should be at or near 0 bar. If it shows high pressure, replace the Fuel Rail Pressure Sensor and retest.

   Inspect the Regulator Duty Cycle

   If the sensor is reading accurately, start the engine (if possible) and monitor the duty cycle of the fuel pressure regulator on the high-pressure pump. If the ECU is commanding the valve to reduce pressure but the pressure remains high, the regulator is likely mechanically stuck.

   Replace the Fuel Pressure Regulator

   Remove the fuel pressure regulator (metering valve) from the back of the high-pressure fuel pump. Check for metal shavings or contamination on its micro-filter. Install a new regulator, ensuring the O-rings are lubricated.

   Clear Restrictions

   Disconnect the fuel return line and blow low-pressure shop air through it (towards the tank, with the fuel cap off) to ensure there are no blockages.

   Clear Codes and Road Test

   Clear the 0154 fault code from the EDC. Road test the machine under load while monitoring live data to ensure the actual rail pressure closely tracks the requested rail pressure without spiking.
