John Deere 96.04 – CCU: Fuel Level Sensor Circuit Voltage Low

Issue description

The fuel level sensor circuit output voltage has dropped below the normal operating threshold (below 0.2 V or 0.07 V), which the controller interprets as a short to ground or an open circuit.

Check the cause

  1. Determine if the DTC periodically goes away, which indicates an intermittent issue like a loose connection or chafed wire rather than a hard sensor failure.

  2. Visually inspect the wiring harness running from the CCU/BCU to the fuel tank level sender for pinched wires, rubbed insulation, or areas shorting to the chassis ground.

  3. Use a multimeter to check the signal voltage at the sensor connector. If voltage is below 0.07V - 0.2V, disconnect the sensor. If the voltage jumps up or the code changes to an Open Circuit (000096.03), the sensor itself is internally shorted.

Repair steps

  1. Preparation

    Turn off the machine, remove the key, and disconnect the negative battery terminal to prevent electrical spikes.

  2. Access the Sender

    Locate the fuel level sender unit mounted at the top or side of the fuel tank. Drain some fuel if the sender is mounted below the current fuel level and clean the area around the tank opening thoroughly.

  3. Disconnect Wiring

    Unplug the electrical connector from the fuel level sender and inspect the pins for corrosion.

  4. Remove the Sender

    Remove the retaining screws or the locking ring holding the sender unit to the tank, then carefully pull the sender unit and its float arm out of the tank.

  5. Install the New Sender

    Insert the new fuel level sender, ensuring the float arm has free movement inside the tank. Always use a new gasket to prevent fuel leaks, and secure the retaining screws/ring.

  6. Reconnect and Clear Codes

    Reconnect the electrical harness, reconnect the battery, and turn the key to the ON position. Verify that the fuel gauge reads correctly and clear the 000096.04 CCU code.
