A worn solenoid may produce a clicking sound without cranking, indicating the contacts are pitted or the plunger travel is insufficient. The manufacturer machines the contact surfaces and plunger stroke to match the original assembly, so engagement timing and contact pressure remain consistent with the starter drive design. On replacement, ensure the mounting bolts are torqued to specification and the electrical connections are clean and tight.
