Merlo 1 – ECU: Fuel Injectors Fault
Issue description
This generic fault code indicates an issue with the fuel injectors or their control circuits. It is typically a simplified interpretation of a more specific J1939 fault code generated by the Engine Control Unit (ECU). The ECU has detected an electrical anomaly such as abnormal voltage, low current, an open or short circuit, or a mechanical response failure in one or more fuel injector circuits.

Check the cause
Retrieve specific J1939 fault codes (SPN and FMI) using a diagnostic tool (like MerloDiag) to identify the exact cylinder and fault type.
Visually inspect the wiring harness leading to the suspect fuel injector and the main engine harness pass-through connectors for chafing, breaks, corrosion, or loose connections.
Disconnect and inspect the electrical connectors at the fuel injector and the pass-through connectors under the valve cover for bent pins, spread pins, backed out pins, or moisture/oil intrusion.
Perform a resistance check across the injector terminals using a DVOM (an 'OL' reading indicates an open circuit within the injector).
Check the continuity of the wiring harness from the ECU connector to the injector connector, and test for shorts to ground or power.
Repair steps
Isolate the faulty injector
Use the specific SPN from the diagnostic scan (e.g., SPN 651 points to cylinder 1) to identify the cylinder causing the fault.
Perform electrical diagnostics
Follow the diagnostic checks to determine if the fault lies in the wiring harness or the injector itself. An intermittent fault affecting multiple injectors on the same bank could point to a harness issue where it might be shorting against engine components.
Address wiring issues
If a wiring fault is found (open, short, or high resistance), repair or replace the affected section of the engine or injector harness. Often, issues are found at the pass-through connectors under the valve cover.
Replace the fuel injector
If the diagnostic checks confirm the injector is faulty (e.g., incorrect internal resistance), it must be replaced. Relieve fuel pressure from the common rail system before disconnecting any fuel lines. Remove the high-pressure fuel line and the injector hold-down clamp. Carefully remove the old injector. Install the new injector with new seals. Torque the hold-down clamp and high-pressure line to the manufacturer's specifications.
Clear fault codes and verify
After the repair, use a diagnostic tool to clear the fault codes from the ECU. Start the engine and let it run to ensure the fault does not return. Some systems may require the engine to run for over a minute for the fault to become inactive. On some models, injector coding may be necessary after replacement.
