Issue description

Exhaust gas temperature entering the DPF (upstream) has exceeded the safe operational threshold of 700 °C, which can lead to severe damage to the aftertreatment system if not addressed.

Check the cause

  1. Check for excessive soot production caused by turbocharger problems, injector faults, or low boost pressure

  2. Check for related fault codes (e.g., 3840, 3841 for the sensor, or active derate/pressure codes)

  3. Verify sensor accuracy by monitoring live data via a diagnostic tool when the engine is cold to identify false high readings

  4. Check the differential pressure sensor for incorrect readings that may falsely indicate a blocked DPF

  5. Verify operating conditions to see if the machine has been running at excessively high speeds/loads or if automatic regenerations were disabled

Repair steps

  1. Read and Resolve Upstream DTCs

    Connect your diagnostic tool to the Engine ECU. Resolve any codes related to fuel injectors, the turbocharger, or boost pressure first, as these are primary causes of excessive soot and runaway exhaust temperatures.

  2. Inspect the Sensor Wiring

    Locate the DPF IN (Upstream) Temperature Sensor (often designated as the T1 or T6 position before the DPF). Inspect the wiring harness and connectors (e.g., connector X-476/X-477) for melting, chafing, or shorts to ground/battery.

  3. Test/Replace the Temperature Sensor

    If the wiring is intact but the sensor is reporting implausible live data (or if codes 3840/3841 are present), replace the Exhaust Gas Temperature Sensor.

  4. Inspect the DPF

    If the temperature genuinely exceeded 700 °C, remove the DPF and inspect the substrate face for melting, cracking, or severe face plugging. If the substrate is thermally damaged, the DPF assembly must be replaced.

  5. Perform a Forced Regeneration

    If the DPF is intact and the sensor/wiring issue has been resolved, use the diagnostic tool to activate a manual/forced DPF regeneration to safely clear the accumulated soot load.

  6. Clear Codes and Test

    Clear the DTCs from the Engine ECU and test run the machine under load to ensure the exhaust temperature remains within normal operating limits.
